Hi,
I've never made a Thomas cake but I used these directions to make a face for James the Train:

For the cake I mimiced these instructions:
click on cake assembly and decorating instructions on this site http://www.thomasstation.com/misc/cake/index.htm
You may be able to get everything you need from the first link, but I had already practiced with the second one so I would know how big to make the face.
