I am going to be making a graduation cake and will using a 6 inch round for the graduation hat. My question is the flat part of the hat I am planning to cut out of cardboard and use fondant to wrap the board, what size square should I cut since I will be using a 6 inch pan for the hat part? Thanks for any help!

I would make a very thick square white chocolate top and add food color or if black works a regular chocolate top with maybe a little black food color. I don't know if that is too heavy so I would put a few supports in if you have them. I am no professional so I am not sure if this would work but I would make it thick since I know how painful it is to have something fragile like that break on you.
Not sure if this will help or not. My son just graduated preschool last night and they wore caps during the ceremony. Anyway, I just went and measured it and the flat part on top is 9x9. The head circumference is actually 6 in. so that might be your best bet. Go with either 8x8 or 9x9 cardboard. It should look really realistic.

A 7 inch square should do it. You can do a test with a regular paper, measure it to 7 inches on all sides and see how it fits...
I just did one last week and I made mine 6". I haven't uploaded my pic yet but will do asap.
The pic is now in my pics...sorry...couldnt add the attachment.
I make about 10 of these every year!
I use a 8 inch square cookie, with some support in the 6in half ball
