Hello!!

I'm making a cake for work and want to incorporate this specific minfig. I'm planning on making a 9x13 cake with a Lego mold figure lying on top of it (I have a silicone mold of a Lego minfig). I'll be using normal buttercream to decorate.

I'll need to add the white hat on this picture but am unsure how. Should I use cake scraps to shape it then cover it in buttercream? I'm more unsure as to how I should do the hat rim so it stands out.

Any ideas? I've never used fondant before so that's not an option for this cake for me.

What will you be using to make the figure in the silicone mold? Chocolate or candy melts?

Even though you have never used fondant, it wouldn't be too hard to make just the hat.  Some of the manufacturers make small quantities of fondant now (available in the craft stores). 

You described that the figure will be lying flat.  If so,  you can mold a hat over a shape... small ball covered in plastic wrap, or the back of the silicone mold?  If you're using choc/candy melts for the figure, pour just the head as a temporary mold, or the whole figure (keep it protected as you work) and use that as a mold for the hat.

Take a piece of fondant and roll to about 1/8" thick. Lay it over whatever you are using for a mold.  Carefully ease it over the top rounded part. Shape it to the mold, then shape the brim by hand, pulling it out.  The first "fit" can be rough to see where you need to trim the rolled out fondant. Remove from the mold and trim neatly with a knife.  Trim to where the fondant meets the flat surface, around the top down the sides and then the brim.  You could also score the vertical lines now using back edge of dinner knife. Put the fondant back on the mold, reshape carefully.  You may need to support the brim using rolled up paper towel or plastic wrap, parchment or similar.  I buy and keep makeup sponges to hold figure pieces in place with a bit of parchment on top. 

For the little button on the top, roll a piece of fondant into tube/snake that is the diameter you need, then cut with a sharp knife to make a little button topper.  Cut in half so it lies flat on the surface.  Smooth it out and use water/clear extract/vodka to secure to the hat. 

You can do this well in advance - in fact depending on your humidity, it could take a few days to firm up (gumtex or tylose would speed this up, but if you haven't worked with fondant, you wouldn't likely have this lying around).  Doesn't need to be rock hard, but fairly firm...the brim can hold up on its own. Just needs to be dry enough to transfer from the temporary mold (if you're using one) to the finished figure. 

If you are very unsure about fondant, you could try to form the hat out of rice or edible paper.  The rounded shape and the brim would be challenging, but possible.

Crispy rice treats could also be an option.  If you don't want to make a whole batch, just buy a couple of the pre-made bars in the grocery store.  Shape and let dry. But then you have to cover it somehow...bringing fondant back into the picture - or dip in white candy melts..???

Wow thank you for all your advice! I'm actually making the lego man out of cake, and the cake mold is a basic lego minifig, without the hat, obviously :) I was already going to make the magnifying glass out of fondant (seeing as I can buy it ready made here). I will try and make the hat out of fondant, seeing as I don't need to colour it, and can make the hat in advance, I'll try it!! It's just for my work colleagues, they'll survive if it's not perfect (and it's free!).

I'll post pictures when I'm done! i'm making the rest of the lego man in buttercream stars (I'm old school I guess, my mom taught me how to decorate a long time ago!).
