For baseball caps, I make 1/2 of the Wilton sports ball pan (depending on how it bakes up, I sometimes add a thin 6 inch cake under it). For the bill, I like to use candy clay - use the bill of a real ball cap covered in parchment paper or wax paper as the form and give it plenty of time to set up. Then i cover that with fondant or a thin layer of butter cream (whatever I'm using for the cap). You can also use gumpaste but you need to dry it on both sides - after a day, turn the cap over and cover the other side of the bill, and dry your gumpaste bill upside down resting in the underside of the ball cap.

I have several examples in the "Got Game" section of my website.

Good luck!
