You could decorate the cake based on his hobby/interests or job.
You could go with the whole "40 SUCKS" idea. And have lollipops sticking out of the cake, and lots of loud colors on the cake itself. I know stores like Party City sell big lollipops that say "50 sucks". I'm sure they have some for 40 too.

You could go with a hobby or interest of his...sports, sports team, fishing, golf etc. Or you could just do something in chocolate (seems more masculine to me...) Or some kind of over the hill cake (if he has a sense of humor) I have a couple of "men cakes" in my photos, (MSU spartan, chocolate, john deer tractor) maybe it might spark an idea.
